Computer integrated systems design for plant and process operators

E CONS LIMITED engineers the control and data layer of modern facilities: valve level control loops, sensor arrays and reporting pipelines integrated into one supervised system. We are a small, senior practice working across the professional, scientific and technical services sector, and our six services cover the whole life of a facility, from the first loop survey to the signed cutover record that closes a retrofit.

Process Control Integration

We integrate the control layer that sits between the field and the operator console, so that a setpoint written at a screen reaches the correct actuator at the correct moment. The work begins with loop mapping: our engineers record every loop, its measured variable, its manipulated device, its normal operating band and its fail state. Interlocks are defined before any logic is written, and every override is documented with a named owner. The control domain is then built in stages, with each stage tested against a written acceptance condition before the next one is opened.

The outcome is a control domain that behaves predictably under full load and under fault. Loops are named consistently, alarms are rationalised so that a true upset stands out from ordinary noise, and the logic is delivered with drawings and a commissioning record. Operators inherit a system they can reason about, not a black box that only a vendor can explain.

Sensor and Actuator Networks

A control decision is only as good as the measurement that feeds it. We design sensor arrays, signal conditioning and actuator networks that survive heat, vibration, electrical noise and the ordinary unreliability of long cable runs. Instruments are selected for the process, ranged for the expected operating window and calibrated against traceable references. Every device is addressed and named into the same scheme used by the control layer, so a value on a screen can always be traced back to a physical instrument in the hall.

We pay particular attention to the last metre: the impulse line, the terminal block, the actuator linkage. That is where most measurement drift and most actuator hesitation originate. Our calibration records, wiring schedules and installation checks are handed over as part of the package, so that the maintenance team can keep the network trustworthy long after we leave site.

SCADA and Reporting Pipelines

Operators need a picture and regulators need a record. Our SCADA and reporting pipelines turn raw tags into trend displays, alarm summaries and periodic reports that stack up the way an audit expects. We design the human interface around the decisions an operator actually makes, with critical values grouped by process rather than by hardware, and with alarm priorities that match the real consequence of each event. Data is buffered at the edge, so a dropped link does not become a hole in the record.

On the reporting side we build scheduled extracts, shift summaries and compliance packs from the same historian that serves the screens. Because the report and the display share a source, the numbers a supervisor signs are the numbers the plant ran on. Every report entry can be traced to the timestamped values that produced it, which is what turns daily operation into a defensible record.

Retrofits and Cutover Programs

Most of our work happens on plants that are already running. A retrofit is therefore not a project but a cutover program: a rehearsed sequence of steps with defined rollback points, an agreed production window and a named decision maker for every stage. We build parallel installations where the process allows, migrate loop groups in a controlled order, and verify each group against live data before the next group is touched.

Old panels come out and new logic goes in while the process keeps moving. Where a clean changeover is impossible, we plan a temporary control state, document it fully, and remove it on a fixed date. The program is judged by a single measure: did production lose a beat. We rehearse the cutover in advance, keep the rollback path warm until the end, and close with a signed cutover record that describes exactly what changed and when.

Compliance and Audit Tooling

We build the tooling that lets a site prove what it did and when. Audit trails, change logs, calibration histories and report packs are generated from the same data that runs the process, so evidence and operation never diverge. Access to control functions is attributed to named individuals, parameter changes are captured with before and after values, and approvals are recorded alongside the change rather than in a separate file.

When an inspection arrives, the site can assemble a coherent evidence pack in hours rather than weeks. The same tooling supports internal review, so that a drift in calibration intervals or a pattern of nuisance alarms surfaces early and can be corrected as part of normal operation. Our aim is a facility that is always audit ready, not one that scrambles before a visit.

Supervised Maintenance Systems

Maintenance is a control problem too. We put work orders, spare part positions and inspection routes onto the same supervised layer as the process, so that a valve due for service announces itself before it fails rather than after. Inspection routes are generated from equipment criticality and from the condition data already arriving from the field, which means the maintenance plan responds to the plant instead of following a calendar written a decade ago.

Spare parts are tracked against the equipment they serve, so a technician arriving at a pump knows whether the correct seal is on the shelf. Completed work is closed out with the measurement that justified it, and recurring faults are escalated into engineering review. The maintenance practice keeps the floor of the system clear: every fault logged, every repair attributed, every drain point inspected on a fixed route.

Our process overview is deliberately short, because most of the value is in the discipline of following it. Every engagement moves through four stages, and no stage is skipped even when the client is in a hurry.

Gallery Survey

We walk the plant, photograph the valve run, list instruments and interview the operators who turn the wheels. The survey becomes a loop register.

Design and Rehearsal

The register becomes a design: loops, networks, displays and reports, each with a written acceptance condition and a rehearsed cutover plan.

Build and Commission

We build in controlled stages, migrate in approved groups and verify against live data before moving on. Production keeps moving throughout.

Handover

Drawings, tag lists, calibration records and a signed cutover record are handed over beside the system, so the next engineer can read the whole story.
